Thanks guys. I was curious about using the files someone else creates. As in, can I print out a design without a license? I don't want to download the software for testing if I can't test it. Saving a design wouldn't be an issue for me, just printing as a test.

I see now, it's an issue of how that part is modeled: there's an useless edge in the middle (see white line), that shouldn't be there. Therefore red lines are not one edge, but two separate edges and pepakura wants them to be separate after unfold as well (as it should do in normal cases).
You'd have to remodel it or set the cut line at the short edge (green line).

I tried setting the cut line (turning it orange) on all 4 corners and it didn't fix the problem. but you are exactly right about that white line! Thank you! that is the problem. pepakura does not like extra vertex's

Now to figure out how to remove all of he extra's out of my 3d model...

It's called a T-junction (the name didn't came into my mind before) and it can create other issues as well, so it's a good idea to always avoid it / fix it right when it happens. Try to google that term, it should return some useful tips - see Avoiding T-Junctions in LDraw parts - LDraw.org for example.

Ken,

You can download the free viewer version, and there is no license requirement
it acts similarly as a pdf viewer(tons of those on the net), only when you want to create a pdf or edit it, you will need some version of a pdf editor(full blown acrobat, or Foxit Pro)

I hope that clears up some of the confusion

except that white line isn't really a T-junction: it splits a rectangle into two rectangles (admittedly for no good reason,) but those two rectangles are adjacent to a perpendicular polygon.
