What about using brass sheet? Cut it on a scroll saw with a metal-cutting blade and smooth the edges with a rotary tool.

I uploaded a video of the largest of the curves finished. Essentially I just ground down the tapered edges with a rotary tool, took a while but it produced a smooth result. The video shows the following things:

A ruler for size comparison
Running fingers along the edges, and of course no blood afterwards
The blemished surface due to the use of the rotary tool and raw stock
Point plotting and fitting the curve to the points
Cutting along the perimeter of the curve (that X-acto is horribly beat up and I didn't do a wonderful job of fitting the curve as it was all done very quickly)
Tracing an interior curve with a mechanical pencil (shouldn't do this as it leaves residue on the template)
Finally, tracing the perimeter

I forgot to mention I also have 4 additional sets of these curves. As the cost wasn't that much greater I just went ahead and had more cut in case I screwed mine up. If anyone is interested PM me, otherwise I'll probably just put them up on ebay or something.

Those look really good. Will have to keep them in mind for when I get a little extra toy money. So other nice products there also.

Here the direct link for future viewers, to save searching the blog!

Announcing Sterling Tool Works Roubo Curves! | STERLING TOOL WORKS LLC

ChrisK - thank you for the link. These are beautiful beautiful tools! Works of art in themselves and it is nice to see that this type of handicraft still exists.

Expensive, but worth it with three in a set, and if exchange control was kinder I would be investing! As well as probably in other tools.
