Re. my earlier explanation... (as per this set of images)

Your Printer output is shown as Letter 8.5" x 11"

If the file (PDF) is A4, the you must set the output as A4
or else it will see "wrong paper size".
You can have Letter paper in the tray, but the printer must think it is printing on A4.

If you want the file to stay as is, no scaling, 100%, then it may not fit perfectly on the Letter size, but it will print on what it thinks is A4.

But if you want the A4 image to fit onto Letter size, you must choose rescaling,
eg "fit to page" and then specify the output as Letter.
Even though "fit" is shown on the Printer window,
it is not shown on the Printer Properties window.
Edit and apply this option.

I almost never use 'Fit'. I will adjust the scaling until the entire image shows on the print preview

yup. thats what I'll do.
Or just print an A4 image at 100%, borderless (onto Letter)
If the original file had margins, it'll fit.

But in this case, something's not right.
The first step is getting the file to print and then he can play with settings.

Not a fan of Brother anymore, myself. My next printer will probably be a KODAK.

Even if I set it to the paper size to A4 and select fit to page I still get the error.. here are screenshots..

The same error appears if I set the output to letter and fit to page..
The weirdest part is if I do the print using the normal paper try it prints but will NOT print via the manual feed tray using the same settings

What does tech support say? Having no need to use the manual feed, I don't know if I'd have that issue. Tech support would save you a lot of frustration

You showed earlier that the Brother printer properties has no choice to select the manual feed tray. Try selecting a different type of paper in the Media Type menu. Some printers will use the alternate paper source on the printer if what is construed as a thicker paper is selected, like a photo paper or printing greeting cards.

In the Adobe Reader Page Setup properties there is a Paper Source option with a drop down menu. Is there a choice in there to select the manual feed tray instead of Auto Select?

BIG apologies if I am misunderstanding...and wasting your time with my questions...

but, earlier you showed your (Brother) Print Properties windows.
Not the Print Window that is related to the specific program output (PDF).

The Brother Print properties window showed Letter output with no scaling.
Even though the PDF print Window shows A4 and Fit to Page.

I find that regardless of the program you are printing from
...I am often printing directly from CorelDraw...
those Print properties must agree.

Its the Brother Print window that I use
to set print output (page size) and scaling options,
and then I APPLY and PRINT at the (PDF/Corel/etc) Print output window.

However if I go down to a 65# cardstock ... it has no issue printing the file using the fit or custom scale settings..
Could the paper rating be the root of the issue and not the linear dimensional measurements?
I haven't seen that mentioned in the posts. Which doesn't mean it isn't there, I could have overlooked it.
