That'll be great with outlines.

If it's not hard for you, can you please show, how the described method works in Inskape, and what's the result please. May be, it's better to shift to that soft then bother you with Corel specific.

There's an issue with the larger part - there are slight overlaps and seams, which are basically invisible at normal zoom levels, but not to the path union algorithm, so it's not so straightforward. I'll post a step-by-step on youtube + pics, so it's clear what I'm talking about.
I'll add the outline mode anyway, if you have thousands of triangles in the unfolded parts, it can take considerable time to merge them.

Additions to SVG export in next version: part outlines and texture.
Probably most useful in 2 cases:
-you want to do some additional coloring, layout changes etc. (tested in Inkscape);
-you want to print pdo-s on Linux...

imcold, very useful tool but i'm looking for a tool that export the textures also.
Now i print from pepakura in pdf format (i'm using pdf995 virtual printer). Then import the pdf file into Inskape and begin the work of to correct the paths making the parts as single objects. The textures are useful in this phase as markers for the details on the surface like panel lines, place holders, etc.
When will be available the new version that supports textures?

Bonus points for using Inkscape Direct export to svg is better; if I import from pdf, I always get paths broken into separate segments, which sucks.
It'll be available in a week or two; I want to improve the quality of the texture export first and probably add a few smaller features too.

Bravo for the effort. My usual workflow is:
  1. run Pepakura in VirtualBox, "print" to PDFCreator
  2. import the PDF into Inkscape
  3. remove most or all folding lines, modify or add new parts, create spare copies of delicate parts, plan and create articulations, tweak the texture, and so on
and what bothers me most is:
  1. the texture is split into a grid of small squares
  2. yes, paths are broken into segments
  3. dashed segments are broken into individual dashes, this is maddening
However, I can't say which problems, if any, are caused by PDFCreator's export to PDF, and which by Inkscape's PDF import.
