Maybe I'll order a sample selection for the very affordable price of one penny.

I've used either 1.5mm mountboard, or 4 layers of 160gsm.

Foam board and balsa.

Have a home made Hot Knife Foam table. I can cut thin or thick, made it easy to do the big rocket stabilizer fins.

Have you tried plain ol' corrugated cardboard? The regular stuff is around 5mm and strong like big Ruski bull, but easy to cut. Some products (granola bars f'rinstance) come in boxes made of very thin corro (somewhere around 2mm) if you need a thinner item.

A huge project you say. Masonite maybe. But then you're looking at some sort of saw.
